So I've been playing with recording the JB mechanical info, with an eye toward figuring out how best to mount the hypothetical "daughterboard" that has console, jtag, etc connectors. But... Are these constant across multiple versions of the box? I have approximately http://www.geocities.com/westfw/electronics/jb-mech.png (the original is an Eagle .BRD file...); does that approximately match older boxes?

I think there's a bit more room in between the PCB and the LCD. Besides, a PCB is (can be) somewhat thinner than a flat cable (you can't put many components on it, but you might not need to anyway; I want mostly a physically sturdy mount for extra connectors...)
It looks the same as one obtained over a year ago. Here is a picture of just the front shell and LCD frame with the same orientation as your drawing.

There appears to be about 0.5cm between the PCB and LCD. Plenty of room for a daughter-board. Actually that is where I mounted my JTAG and serial connectors.
How are you planing on handling the JTAG and serial - just etch to connectors or put the level translation chips on board?
Although six pins on a 100 mil pitch takes up a lot of real estate; this USB serial cable can be directly connected to the JB eliminating the RS232 level shift (and DB9 serial cable).

I was just going to etch to connectors. As you point out, it's too easy to do the level translation elsewhere, and have a generally useful "cable" in the process. I have a recent Xilinx/Digilentinc JTAG cable that looks wiggler compatible and 2.8V capable (6pin connection), and a transistor-style parasitic rs232 driver should only take 4 pins. It looks like it'll all just barely fit across the cover-hinge area...
